Tally vs ERP for a Wire and Cable Manufacturer: Where Does Tally Stop?

Tally stops where accounting ends and production control begins. It handles ledgers, GST, e-invoicing, stock items and basic bills of material well. A wire and cable manufacturer, however, also needs multi-stage routing (drawing, annealing, stranding, extrusion, armouring), drum and length-level stock, break and scrap tracking, lot traceability, machine-wise yield, and copper or aluminium price-linked costing. These are usually beyond standard Tally and need customisation, add-ons or a separate system. An industry-focused ERP such as pothera ERP is built to run this production layer and the accounts together.

What Is Tally Good At?

Tally earned its place in Indian businesses for good reasons, and a fair comparison starts there:

  • Fast, familiar accounting and bookkeeping
  • GST returns, e-invoicing and e-way bills
  • Simple inventory with godowns and batches
  • Basic bill of materials and manufacturing journals
  • Low learning curve for accounts teams

If your plant is small, runs one or two simple processes and your main pain is compliance, Tally can serve you well for years. The question is not “Is Tally bad?” It is “At what point does the business outgrow an accounting tool?”

What Is the Difference Between Tally and ERP?

Tally is accounting software with inventory features. ERP (Enterprise Resource Planning) is an integrated system where production, inventory, purchase, sales, quality, costing and finance all share one live database. In accounting software, production data is often entered after the fact, in summary. In ERP, it is captured at the moment it happens on the floor, and accounts update automatically.

For a wire and cable plant, that difference decides whether you see your real margin this week or discover it at year-end.

Where Does Tally Stop for a Wire and Cable Manufacturer?

1. Multi-Stage Production Routing

A cable passes through several stages, and each stage has its own machine, input, output and loss. Tally can record a manufacturing journal for a finished item, but it does not natively schedule work orders across stages, allocate machine capacity or show work-in-progress by stage. An ERP models the whole route, so you can see what is on which machine right now.

2. Drum, Coil and Length-Level Stock

Cable is sold by length, and the same product may sit in stock as many drums of different lengths, plus cut remnants. Tally tracks stock by quantity and unit. Drum-wise length, tolerance and short-length handling usually need workarounds. In an ERP, each drum is its own stock record with length, weight and location.

3. Wire Drawing, Breaks and Scrap

Drawing is where material is lost silently: breaks, die-start offcuts, tail ends and process loss. Tracking this means recording rod issued, wire out, each break with a reason, and categorised scrap, then reconciling the lot. This level of production tracking is not what accounting software is designed for. An ERP posts scrap as stock and closes each work order with a mass balance: rod in = wire out + scrap + process loss.

4. Lot Traceability from Raw Material to Finished Drum

When a customer raises a complaint, you need to scan one drum and see the conductor lot, compound batch, machine, shift and operator, and every other drum from the same lot. Tally supports batches, but a full forward and backward trace across several production stages is an ERP capability.

5. Copper and Aluminium Price-Linked Costing

Metal is the largest cost in most cables, and its price moves daily. Accurate cost per metre or per kg needs metal rates by lot, scrap loss, power, labour and overheads. In accounting software, this is typically computed in side spreadsheets. In an ERP, it flows from actual consumption, so pricing and margin decisions use real numbers.

6. Production Planning and Material Requirement

Deciding what to draw, extrude or sheath next, and what to purchase, needs demand, stock, machine capacity and lead times in one place. Material requirement planning is an ERP function. Tally is not a planning tool.

7. Shop-Floor Data Capture

Operators need quick screens, barcode or QR labels and weighing scale integration, so entries are fast and accurate. Tally is built for accountants at a desk, not for operators at a machine.

8. Quality, Test Certificates and Approvals

In-process checks, conductor resistance and insulation tests, batch-linked certificates and approval workflows belong in a system that connects to the production batch itself.

9. Roles, Workflows and Scale

As teams grow, you need role-based access, approval chains, multi-location control and audit trails across departments. ERPs are designed around these, with real-time dashboards for owners and managers.

When Is Tally Enough, and When Should You Move to ERP?

Tally is usually enough when:

  • You have one or two simple production steps
  • Your main need is GST and accounts
  • You can reconcile material and scrap manually without large losses

Consider ERP when:

  • You run three or more production stages
  • You cannot say, per lot, how much rod went in and how much wire and scrap came out
  • Cost per metre is calculated in Excel, and quotes are based on estimates
  • Customer complaints take days to trace
  • Stock of drums and cut lengths does not match the physical count
  • Owners ask for numbers that take staff hours to prepare

If three or more of these ring true, you have likely outgrown Tally for operations.

Should You Replace Tally or Run ERP Alongside It?

There are two sensible paths:

  1. Full replacement: the ERP handles production, inventory, sales, purchase and accounts in one system. This removes double entry and gives the cleanest data.
  2. ERP for operations, Tally for accounts: some companies keep their accounts team on Tally during a transition and pass summarised entries across. This works, but it keeps some double entry, so most plants treat it as a stepping stone.

When evaluating any ERP, ask clearly how it handles accounting and GST, and whether it can exchange data with Tally if you need a phased move.

How Does Pothera ERP Fit?

Pothera ERP is a fifth-generation cloud ERP from Bsquare Solutions, a New Delhi-based company building business software since 2001. It is aimed at production-focused industries and small to mid-size manufacturers, and cable and wire manufacturers are among its target users. It combines manufacturing, inventory, sales, purchase and accounting in one system, so production events update stock and cost as they happen. Bsquare configures Pothera around the client’s process, as it did when moving Alpine of Asia Pacific India from an earlier ERP to Pothera with integrated sales, purchase, inventory and finance modules.

To see where Tally stops in your own plant, bring one real work order and your current scrap figures, and ask for a live walkthrough. You can contact the Bsquare team here.

Frequently Asked Questions

Can Tally be used for a wire and cable manufacturing company?

Yes, for accounting, GST and basic stock. For multi-stage production, drum-level stock, scrap tracking and metal-linked costing, it usually needs customisation or a separate production system.

What is the main difference between Tally and ERP?

Tally is accounting software with inventory features. ERP connects production, inventory, purchase, sales, quality and finance in one live system.

Does Tally support bill of materials?

Tally supports basic bills of material and manufacturing journals. It does not natively handle multi-stage routing, machine capacity or detailed process loss.

How does ERP track scrap in a cable factory?

ERP records scrap by category, weight, machine and work order, posts it as stock, and reconciles each job against material issued.

When should a cable manufacturer switch from Tally to ERP?

When you run several production stages, cannot trace lots quickly, calculate costs in spreadsheets, or cannot see yield and scrap by machine and shift.

Can I keep using Tally after implementing ERP?

Some businesses run both during a transition. Long term, a single integrated system avoids double entry. Confirm data exchange options with your vendor.

Is ERP too expensive for a small cable manufacturer?

Cloud ERP has lowered the entry cost. Compare the subscription against the cost of untracked scrap, wrong pricing and staff hours spent on spreadsheets.

How long does it take to move from Tally to ERP?

It depends on plant size and data readiness. A phased plan, with production and costing modules first, keeps disruption low.

Key Takeaways

  • Tally is strong at accounts and GST. It is not a production control system.
  • Wire and cable plants need drum-level stock, multi-stage routing, scrap tracking, traceability and metal-linked costing.
  • If you cannot reconcile rod in against wire out and scrap per lot, you have outgrown accounting software for operations.
  • Test any ERP with your own work order, not a demo script.
